maybe the project was corrupted

i use cubase 7 - and its easy to copy all your channels with all events and plug ins to a new project that wont be corrupt

highly doubt it. improper gain staging or internal plugin clipping / aliasing then having it compounded by distortion or compression or limiting.

He said he could hear the noise even when the track wasn't being played back. None of the issues you've mentioned would cause noise at idle.
